During more than a year and a half of preparation and manufacturing, we not only tackled technical challenges but also introduced numerous new technologies, machines and capabilities. Customer requirements were extremely strict, and tolerance limits were often difficult to meet. Even during prototyping, extensive consultation was needed: we worked with the customer to fine-tune critical dimensions and measurement methods.<\/p><p>\u00a0<\/p><p style=\"margin: 0in; font-family: Calibri; font-size: 11.0pt;\" class=\"translation-block\">The project's complexity and scale are also reflected in our use of external designers for two of the three tools and subcontractors for several stages of series-tool manufacture. margin-bottom: 0in;\" type=\"disc\"><li style=\"margin-top: 0; margin-bottom: 0; vertical-align: middle;\"><span style=\"font-family: Calibri; font-size: 11.0pt;\">two 2-cavity tools for the larger components,<\/span><\/li><li style=\"margin-top: 0; margin-bottom: 0; vertical-align: middle;\" class=\"translation-block\">one 4-cavity tool for the smaller but exceptionally complex component, which became the largest tool in Mitter's history, &lt;span style=&quot;font-weight: bold; font-family: Calibri; font-size: 11<span style=\"font-family: Calibri;font-size: 11.0pt\">.<\/span>0pt;\"&gt;weighing 4800 kg<\/span>.<\/li><\/ul><p style=\"margin: 0in; font-family: Calibri; font-size: 11.0pt;\" class=\"translation-block\">All three tools use valve-gated hot-runner systems because they process long-glass-fibre-reinforced PP. margin-bottom: 0; vertical-align: middle;\" class=\"translation-block\"><span style=\"font-family: Calibri;font-size: 11.0pt\">To move the enormous tools, we<\/span> built <span style=\"font-weight: bold;font-family: Calibri;font-size: 11.0pt\">a new crane runway<\/span> and commissioned a new crane.<\/li><li style=\"margin-top: 0; margin-bottom: 0; vertical-align: middle;\" class=\"translation-block\"><span style=\"font-family: Calibri;font-size: 11.0pt\">We installed a<\/span> <span style=\"font-weight: bold;font-family: Calibri;font-size: 11.0pt\">Sepro robot<\/span> and several <span style=\"font-weight: bold;font-family: Calibri;font-size: 11.0pt\">temperature control units<\/span> <span style=\"font-family: Calibri;font-size: 11.0pt\">for precise temperature control.<\/span><\/li><\/ul><p style=\"margin: 0in; font-size: 11.0pt;\">\u00a0<\/p><p style=\"margin: 0in; font-family: Calibri; font-size: 11.0pt;\">Naturally, not everything went smoothly when production started:<\/p><ul style=\"direction: ltr; unicode-bidi: embed; margin-top: 0in; margin-bottom: 0in;\" type=\"disc\"><li style=\"margin-top: 0; margin-bottom: 0; vertical-align: middle;\"><span style=\"font-family: Calibri; font-size: 11.0pt;\">fine-tuning the robots took time, so the initial scrap rate was higher than expected,<\/span><\/li><li style=\"margin-top: 0; margin-bottom: 0; vertical-align: middle;\" class=\"translation-block\">a total of <span style=\"font-weight: bold;font-family: Calibri;font-size: 11.0pt\">902 measurement points<\/span> had to be managed across the three products, which was an enormous task,<\/li><li style=\"margin-top: 0; margin-bottom: 0; vertical-align: middle;\"><span style=\"font-family: Calibri; font-size: 11.0pt;\">measurement fixtures and programmes were developed and refined in close cooperation with the customer, with weekly online meetings and monthly face-to-face discussions.<\/span><\/li><\/ul><p>\u00a0<\/p><p style=\"margin: 0in; font-family: Calibri; font-size: 11.0pt;\" class=\"translation-block\">Overall, we achieved an average cycle-time improvement of 10% across all three products compared with the start of production. It is important to note that this did not involve exceeding technological limits: the robot's initial safety settings had made the actual starting cycle time longer than calculated.
